Alumina is drawn out from the bauxite using a chemical extraction process. The current alumina production capacity in USA is limited to about 40% of its consumption.[1] The Top 3 alumina producers globally in 2020 were China, Australia, and Brazil. [2]

The alumina is then converted into aluminum using an electrical process called Smelting and cast into ingots. These ingots are large blocks of raw aluminum, ready for processing into bars, sheets, coils, or smaller ingots called billets, which are used for extrusion manufacturing.

[/diti_timeline_item][/diti_timeline][diti_timeline node_position=”position_left” horizontal_line_focus_color=”#66CD00″ node_focus_size=”1.3″ admin_label=”4″ _builder_version=”4.17.4″ _module_preset=”default” background_image=”https://fairview-na.com/wp-content/uploads/2022/07/iStock-1154744531-1024×768.jpg” global_colors_info=”{}” theme_builder_area=”post_content”][diti_timeline_item title=”Step 4 – Primary Processing” box_background_color=”#FFFFFF” font_icon=”?||divi||400″ icon_color=”#66CD00″ circle_color=”RGBA(255,255,255,0)” _builder_version=”4.17.4″ _module_preset=”default” global_colors_info=”{}” theme_builder_area=”post_content”]

The ingots are converted into coils either using a casting process or an extrusion process. Each processing facility specializes in a few alloys and hardnesses only, meaning that there is no processor that can make every size, alloy, and hardness. Therefore, you need to have multiple processors in your supply chain to get the various alloys and specifications you need.

Note: this is the reason why it is not always a simple question to ask, “can I use a certain type of alloy”. Yes you can but we may need to get the coil from a different processor outside of our normal supply chain. This could cause delays but it is possible to do if necessary.

[/diti_timeline_item][/diti_timeline][diti_timeline horizontal_line_focus_color=”#66CD00″ node_focus_size=”1.3″ admin_label=”5″ _builder_version=”4.17.4″ _module_preset=”default” background_image=”https://fairview-na.com/wp-content/uploads/2022/07/Coil-2.jpg” global_colors_info=”{}” theme_builder_area=”post_content”][diti_timeline_item title=”Step 5 – Coating” box_background_color=”#FFFFFF” font_icon=”?||divi||400″ icon_color=”#66CD00″ circle_color=”RGBA(255,255,255,0)” circle_focus_color=”RGBA(255,255,255,0)” _builder_version=”4.17.4″ _module_preset=”default” global_colors_info=”{}” theme_builder_area=”post_content”]

Coil coating is a large-scale and very specialized operation. Most coaters have their own specialty or proprietary finishes. The paint manufacturers calibrate their coating formulation for each coating line. In simple terms, if you used the same batch of paint on two different lines, you could get different results.

The mill finish (uncoated) coil is loaded onto an uncoiler, like a giant automated toilet paper dispenser, which feeds into an accumulator. The accumulator is a zigzag of rollers that extend often into a pit below the floor, and sometimes up into a tower above the roofline of the building. These rollers come together or move apart to ensure a consistent feed rate into the coating line. When the coil on the unloader is empty, the giant rollers slowly come together so that aluminum continues to be fed into the coating line while a new coil is loaded onto the uncoiler. Once the new coil is stitched together to the end of the previous coil, the giant rollers on the accumulator begin to get further apart, accumulating more aluminum between them all the while keeping the feed rate into the coating line at the same speed. In the coating line, the aluminum moves at a consistent speed through pre-treatment, priming, coating and oven baking. When it comes out of the coating line, the coating is fully cured, and it feeds into an exit accumulator and onto a coiler where coils can be packaged up without interrupting the continuous flow of the line.

Note: Coil-coated finishes are the most consistent in the world, because of the continuous uninterrupted process. This is a different standard entirely from spray-applied finishes.

[/diti_timeline_item][/diti_timeline][diti_timeline node_position=”position_left” horizontal_line_focus_color=”#66CD00″ node_focus_size=”1.3″ admin_label=”6″ _builder_version=”4.27.4″ _module_preset=”default” background_image=”https://fairview-na.com/wp-content/uploads/2022/01/Vitrabond-film.png” hover_enabled=”0″ global_colors_info=”{}” theme_builder_area=”post_content” sticky_enabled=”0″][diti_timeline_item title=”Step 6 – The Product” box_background_color=”#FFFFFF” font_icon=”?||divi||400″ icon_color=”#66CD00″ _builder_version=”4.27.4″ _module_preset=”default” hover_enabled=”0″ global_colors_info=”{}” theme_builder_area=”post_content” sticky_enabled=”0″]

The next step in the chain depends on the type of product being produced:

Vitrabond® – The finish painted coil is loaded onto a feeder at the beginning of the ACM manufacturing line, above a feeder that holds the aluminum that will be used for the rear skin. These two skins of aluminum are brought together as the core material is extruded in between them in a continuous fusion process. The composite material then continues through the manufacturing line with a series of processes for drying, cooling, applying the protective film, and finally a flying saw that cuts the sheets to the desired length without ever stopping the line. From here it is lifted off the line and into crates in an entirely automated process to avoid any damage to the material.

Vitraplate® – Every coil of aluminum has a “head” and “tail” which are not usable material. A coil of 3mm thick aluminum for our Vitraplate® material yields less square feet of surface area compared to the thin .002″ aluminum used for Vitrabond®, assuming that the overall coil weight is the same. This means that to achieve a required volume of finished product, there is a higher proportion of waste from 3mm thick aluminum, because more coils are needed, meaning more “heads” and “tails” to discard. These coils go through a process of leveling to ensure they are flat before they are trimmed and cut to length. This process is critical, and it is a specialist capability to produce a large flat sheet of 3mm thick aluminum from a coated coil without damaging the finish, and without leaving any tensions in the sheet that would make it want to coil back up again over time.

In the world of metal fabrication, each decision you make holds significant weight. When it comes to selecting materials and processes for your projects, the choices made can have a profound effect on the final product’s quality, appearance, and durability. One crucial decision often centers on whether to use coil-anodized material with laser-cut perforations or instead opt for perforating the material and then batch anodizing it.

Discover the unmatched benefits of using coil-anodized material with laser-cut perforations and see why it’s innovative combination is key to transforming your projects.

1. Consistent and High-Quality Finish

There are some reasons why coil-anodized material stands out for its consistency and high-quality finish over batch anodizing. We’ve outlined these below so you can see why we consider it the preferred choice for architectural and design applications:

Uniform Color and Finish: Coil-anodized material undergoes a meticulous pre-treatment process, and a consistent continuous process from start to finish, ensuring uniformity and consistency of the anodized finish across the entire coil. This consistency remains even after laser-cut perforations, resulting in a visually appealing and high-quality product.

Protective Oxidation Layer: Laser cutting introduces a protective oxidation layer along the cut edges, safeguarding them against corrosion and maintaining the material’s aesthetic integrity. This is a significant advantage over batch anodizing, where the dipping process can result in streaks and inconsistencies.

2. Enhanced Durability

Durability is a paramount consideration in metal fabrication, particularly for outdoor or high-traffic applications. Coil-anodized material with laser-cut perforations excels in durability for several reasons:

Corrosion Resistance: Anodizing creates a protective layer on the metal’s surface, rendering it highly resistant to corrosion. The protective oxidation layer formed during laser cutting ensures that even exposed cut edges remain corrosion-resistant.

Longevity of Material: Coil-anodized material with laser-cut perforations provides a durable finish that can endure for decades, making it a cost-effective choice in the long run.

3. Cost Efficiency

Efficiency and cost-effectiveness are also crucial factors to be considered in any project. Utilizing coil-anodized material with laser-cut perforations can lead to cost savings in multiple ways:

Reduced Material Waste: Batch-anodizing after perforation can result in damaged or unevenly anodized surfaces, leading to increased scrap and waste material. Coil-anodized material minimizes this potential waste.

Lower Labor Costs: Laser-cutting perforations in coil-anodized material can be more efficient and require fewer labor hours compared to batch-anodizing individual pieces after perforation.

Faster Turnaround: The coil-anodizing process is typically faster than batch anodizing, allowing for quicker project completion.

4. Eco-Friendly Option

Sustainability plays an increasingly pivotal role in metal fabrication. Coil-anodized material with laser-cut perforations offers several eco-friendly benefits:

Reduced Chemical Usage: Coil-anodizing utilizes fewer chemicals compared to batch anodizing, resulting in a smaller environmental footprint.

Energy Efficiency: The coil-anodizing process is often more energy-efficient, reducing greenhouse gas emissions.

Conclusion

Choosing coil-anodized material with laser-cut perforations over batch-anodizing after perforation offers a multitude of benefits, including improved aesthetics, enhanced durability, cost efficiency, and eco-friendliness.

These advantages make coil-anodized material with laser-cut perforations a compelling choice for architects, designers, and manufacturers aiming to create high-quality, visually appealing, and long-lasting metal components for their projects. Consider incorporating this innovative approach into your next metal fabrication project.

1. Where can I find non-combustible cladding in stock, “ready to ship”?

Fairview Architectural manufacturs Vitraplate® pre-finished 3mm(1/8″) solid aluminum in USA, and maintains inventory of coil, ready to coat, with lead times as low as 4 weeks. Ask about our Coil Retainer Program to reduce your lead times to a minimum.

2. How long does it take to get a custom color sample for pre-finished solid aluminum cladding?

Barring unforeseen circumstances, getting a custom color sample for our coil-coated aluminum Vitraplate® is no different than any other paint match. Although this varies depending on the time of year and workload of the paint manufacturer, it is typically 2–4 weeks. Specialty finishes and patterns can take longer, and always keep in mind that there is a certain amount of trial and error, with some finishes being more difficult to match than others. We recommend starting the process as soon as possible, especially as there is no cost to you for this service.

3. How long does it take to get a custom color pre-finished solid aluminum non-combustible cladding material produced after the color sample has been approved?

Using our Vitraplate® as an example, once the color has been approved, there are multiple processes including manufacturing the coating, preparing and coating the coil, transport, leveling and cutting, and packaging. Each one of these steps can take more or less time, resulting in an overall lead time anywhere from 4 to 8 weeks, depending on the finish. A more accurate lead time is available at the time of quoting, and the most accurate will be available at the time of placing your order. We recommend you keep in communication with your contact at Fairview until the order is ready to be processed.

4. If a color is requested that has been produced before and you have a sample of it available but do not have it in stock, what is the anticipated lead time for that order?

Although the color has been produced previously, a new order requires exactly the same process. Therefore, the lead time would be similar to a first-time order, unless we have paint remaining in stock from the previous order.

5. If you apply a 3rd coat of paint on a stock color that wasn’t requested already, what would be the additional lead time and cost to add the 3rd coat?

Once again, using Vitraplate® as the example, this product is coated with one of the highest quality baked-on finishes, and as such after coating an additional coating cannot be applied. A standard 2 coat with a clear coating added would be treated as a 3 coat color.

6. Do pattern or unique design finishes, such as woodgrains, take longer than solid color paint finishes to produce? Is the same Coil finish process used to achieve these finishes?

Although patterned finishes are produced on the same coating line as solid or metallic finishes, due to scheduling and economies of scale unique patterned finishes will take longer than standard solid or metallic finishes. Please discuss this with your sales representative to get a more accurate lead time.

7. Do non-stock colors on solid metal cladding such as Vitraplate have a longer lead time than ACM?

Manufacturing Vitrabond® and Vitraplate® are two different processes, each with its own set of variables. This means that either one could be quicker than the other, depending on those variables.

8. Are there any setup charges for custom color projects or any other unique product colors?

Fairview Architectural has no setup fees or charges. However, there are costs associated with every order that must get covered by the sale. This means that on smaller orders the cost will increase, sometimes significantly.

9. Where can I find current inventory numbers of what non-combustible material is currently in stock and in which finishes?

Call 860-242-2711 or email helpdesk@fairview-na.com at any time to inquire about our current inventory. This is subject to change at any time. All stock is sold on a first come first served basis.
